1- It's half an inch thick plywood for the top and base.
2- Nailed. No glue.
3- I don't think it changes much to their efficiency that they are not flush and visually it's fine. See attached photo.
4- The front panel is OC-703 foil reinforced with a thin layer of meshed foil. It might help in keeping some high and mid frequencies out - that are already absorbed by other panels I have - and act as a membrane to absorb a little more low frequencies.
